I've got a hi-flo oil filter (with nut thankfully) on my vtec and a standard air filter though apparently the pipercross is best for our bikes.

That's some extensive testing! Mine usually only makes the noise after stopping for the first time and will go away when coolant is 80c or above...
Strange, on my bike it's about 4600 and I've got stock gearing, 5k for me is about 80mph

Have you removed the two 10 nuts that are under the dash? You'll need to remove those before the grommets will release the front fairing
