Just removed both front discs. The workshop manual says that the allen bolts must be replaced with new ones when re-fitting. Anyone know if this is absolutely necessary, and why this is the case?

I have reused mine several times without issue. Make sure and do a very close inspection of the threads though. and use the proper locktite.

Clean threads, apply new loctite, torque properly, and ride.

That's really helpful, thanks. At the end of the day I have no idea if those discs have been removed before I took them off and whether new bolts were used so for all I know they've been on and off a number of times. However, there is red thread lock on each bolt that came off in dry fragments, so maybe they've never been touched. I'll have a good look at them and if they're salvageable will probably re-use them with new thread lock (after cleaning the old stuff off). I've never replaced caliper bolts though and I've had them off and on with different bikes with no problems.

I've always reused the old ones. Just be very careful while tightening, it doesn't take too much overtorque to strip out the threads in the wheel.

I used mine over again when I painted the wheels. I believe the issue would be that the shear strength may be diminished a bit with re-use. But there is what, 8 bolts on each side? If one were to break, even two, I suggest you have enought in reserve to bring the bike to a safe stop. But next time I do my brake pads, I will be replacing the rotors too. After all, these have stupid high miles on them (original to the bike) so it is time to replace if just because. And I will put new bolts in at that time. Again if for no other reason, just because.

I've reused disc bolts as well. On my Blackbird. Works. I've also successfully reused gaskets and seals (clutch master and slave assemblies) as well that I wasn't supposed to reuse...
