My battery is good and brand new, always tendered..How do i test the starter relay? How do i know if a plug is toasted, there is no visable signs of melting and i cleaned all connections, plugs grounds etc.? AC voltage out of the stator was reading 20-30 volts and climbing on each of the 3 leads..Reg rec is new, plug looks good...just seems that the juice is being blocked from the battery do to it not charging when revs applied?

im thinking of unraveling the covering on the harness to inspect every wire inch by inch, otherwise i see zero evidence of burnt or melted wires, although i am suspect of the harness do to the 2 wires coming out and going to the rear ignition coils look as if there exit point from the harness seems damaged..

Use your clamp on current meter to measure the current going thru the big red wire from the RR to the starter relay terminal/battery.

Do you have any added electrical devices that might be drawing a huge load? Some load or else the battery is drawing a big current that is pulling your voltage down to 12.4 volts. Use the current probe to find which wire is flowing current and look for a shorted connection to ground.

I just unplugged the fan and fired it up, the clamp on the red wire from the reg to the relay was reading maybe 40-50?Sound right? and the reg after like 3 minutes of running was very hot to touch? is that right only after a few minutes?

    Reg/Rec heat?

After a few minutes of running to warm up should the reg/rec be very hot to touch if its brand new?

was it a new R/R? Is it a stock part or aftermarket? I switched mine on my 98 to a Yamaha R1 after having problems with the Honda unit. No problems with the Yammy part so far and I bought it used from fleabay for like $40 or so.

I just remounted the old reg/rec back up and there was zero charge rate again...so i unmounted it and let it hang off the bike and it charges? tried hanging the new reg/rec off the same way and zilch from that..but the old one(original equipment) hanging off the bike, works?

In difficult cases like yours, you might get better results by bypassing the wiring harness lead to ground entirely. Tap into one of the GREEN wires at the R/R plug, and connect that new wire directly to the battery negative terminal.

    Hanging Regulator

So i was at a loss for the charging issue with all checks good ,new reg and all, still no charge at the battery at all with revs..for kicks i hook the old reg rec up to see what happens and with it hanging there off the side of the bike it worked, sufficient charge to the battery and all..mount it inplace of the "new" "aftermarket" one and hook it up and nothing..unmount it and let it hang off the bike and it actually works?

It sounds like from your new one, your not getting anything. Zip. Zero. Zilch.

From your old one, it appears it works, but only if its "hanging" from the bike? As in its not attached to the frame and only the wires are holding it together?

Presumably you have all your plugs still in tact - from the stator to the R/R and the R/R to the bike's electrical?

    Have you checked the R/R?

Is something not making connection in your plug when you "straighten" the wires by attaching the R/R to the frame?

What I think Mello Dude is saying is that Yes, it will get hot, but NO, you don't want it burning your finger hot within a few minutes. My R/R remains cool to the touch for a while.

Sounds like you have a bad / broken wire someplace.

You're probably better off keeping this as one thread.

You have 3 threads now - Charing issue, Heat issue, hanging R/R. Its all related, and presumably has a common solution.

When I used to do welding up in NJ my friend would say, "boy!!! thats a hot weld, wouldnt wanta put my dick on that!"

Same could be said for that ole r/r...mine gets hot and would ruin my pet monkey if me rested it on it for a nano-second. Wife would be upset as her favorite toy would be on dah fritz

from the new one im getting nothing attached or not, the old one seems to have a short inside that is activated when it touches the frame..the new one must just be an amazon.com piece of shyte..2 of the stator pins in it show continuity to the back of the regulator and one does not..
