tomorrow will be three weeks waiting to get the bike back from the shop. dropped it off to get tube bent and welded for the lower rear subframe mounts.

The black tube needs to connect with the metal bushing bolted to the aluminum main frame. The bushing is counterbored for a cap head screw but I was waiting on Fastenal when this pic was taken.

my level of frustration is beyond words. am not a patient person and this has completely put the brakes on everything. Can't even paint the plastics because they are not trimmed to match the 6th gen tank yet.

The good news to report: I found used Heli bars on ebay to replace my bent one. Pair for $70. And I found the plastic dash plastic piece that surrounds the gauge cluster.

was not a job to be done by hillbillies with farmer tools. The wait was agonizing but am very pleased with the result and the price was one bill. I knew he did good work and got exactly what I expected from him.

6gen stock seat fit is perfect. Would have fit perfect against a 5th gen tank too (I have a 6th gen tank). My mockup was meticulous to ensure seat and tank fit was perfect. Photos will follow. Am in the process of cutting down the inner fender to fit.

thank you. and thanks again for your contribution.

So in my mockup months ago, it looked like the exhaust wasn't going to match up perfect. Plus, with the interference on the rear brake master cylinder, I didn't spend any time worrying about it. Figured I'd just take it to the exhaust shop and have it custom fit.

Well, as it turns out, I spent enough time getting the subframe in exactly the right spot for the seat and tank - the exhaust snaps up in there perfect when I remove the brake master.

Sooooo.... If I can just figure out something to do with the brake master, I can leave it as is and be able to put an aftermarket system on later without f'n around. It's got linked brakes right - who needs 'em??

Looks excellent. Are you doing anything with the headers.

A mate recently did ceramic coating on his and he was really pleased with the finish.

probably not. I'll likely do header wrap on the mid-pipe to help with heat on the brake lines.

not that I wouldn't like to do a coating on the header - strictly a budget issue

said exhaust problem; rear brake master reservoir pickup hits on exhaust pipe:

    solution:

Suzuki DR650 - reservoir pickup is on the opposite side in between the mounting holes. Quick check with the caliper (without tearing apart my DR) and the mount holes appear to be the same spacing. So I just bought one off ebay, shipped to my door for $33.

can't be sure that the volume per stroke is the same but I have to believe it will work. And for $33, it's worth the try.

If it doesn't work well enough for me, there's got to be another bike out there with a similar mount and pickup as the DR.

    Budget ceramic header coat.

    $8.99 a can Tink.

The key is to carefully prep the surface of the part, build up the finish gradually with several light coats, and then bake it on properly to fully cure the coating. Once the part cools gently rub off the dull powdery residue that's left over with a soft cloth until you get a nice satiny black finish then wrap your pipe and you're good to go.

If it isn't, you can ream the bore out and insert your VFR piston. I just did this recently with a CRF450 master.

Very interesting and exciting build. Has this been done before? I would also be interested in the final bill for all this, maybe its just me but it seems like it would have cost less just to restore it to stock 5th gen status but eh, what you're doing really can't have a price placed on it. It's the hours of headache/fun that make it worth the while.

I think TOE CUTTER said he has seen it before but no idea who or when.

The modifications to accommodate the 6th gen subframe have cost me about $250. The subframe and plastic were donated for shipping and beer money. Exhaust was donated for shipping and beer money, 5th gen exhaust was dented and donated to another man's project.

And since the 5th gen tail section, plastic, inner fender, lights, etc... were all obliterated - the out of pocket cost to go one way or the other is probably a wash. The only usable part still on the 5th gen subframe was the passenger pegs. I didn't even get a seat in the original box of parts.

Just, as you say, the headaches.....
