You can mig weld the exhaust back on with the standard wire feed. Just remember when you weld with it, the welds will rust. You will have have to tape it off and put some paint on it. It doesn't really matter, you will not see any of it once the trim is put back on. I have done a few of these gutting mods on mufflers. Every time using a mig welder without any issues.

If you're going to leave the baffles in there why not just save yourself some time and cut on the rear side of the welds? The side toward the rear of the bike in relation to the weld. You still get the same sound just no welding.

Greetings fellow vfr-ers. Glad I ran into this posting about gutting the exhaust--I really can't afford new pipes for my 2005, so am thinking of having a friend help me with this procedure-thanks for all the helpful info, like the sound!

Well maybe end cap is a little mis-leading. There is the outer end piece of the pipes that's held on by 2-3 screws. Once you take it off then you can see the actual pipe that contains the baffle. If you look at this pipe you will see a weld close to the end. If you cut on the rear side of that weld (the side facing the back o f the bike) you won't have to re-weld because that weld will hold the baffles in place. I cut around the outside of the pipe and then had to curt the smaller pipes off as well. I would be like chopping straight through the rear of the pipe. The sound is killer and I can't see it getting much better without sounding like you're running straight pipes.

Just trying to save you some time and the cost/hassle of having to re-weld.

so the exhaust blows against the chrome cover caps?
you cut off right behind(back of bike) the cover mounts, and left the baffles in?
so does any exhaust blow back on the plastics, like around the chrome covers?
    thanks

Yes the exhaust will blow back against the chrome cover caps, but I haven't have any issues. Most of the exhaust still makes it way out through the holes in the caps because the small pipes that the exhaust blows through still kinda directs the flow out the intended holes. I haven't had any plastic discoloration at all. The sound is great. I keep trying to justify purchasing a set of Staintunes, but it just sounds so good the way it is now. Maybe if I just happen to have $900 laying around and I can't think of anything else to spend it on I'll purchase some after market pipes. You won't be disappointed.

After considering exhaust choices since I bought my bike in October,2008, I did the hole saw/dremel method on my '08 yesterday. I had decied that I wanted a change and figured that I'd take a shot at this method. If I didn't like it, I'd go ahead and order a set of slip-ons. As others have stated, I like the way it sounds. Deeper tone. Not much louder.

What size hole saw is needed to cut the weld on the pipe outlet?

Edit: I missed it above. 25mm or 1 inch hole saws.

Just to add my 2 cents
what I did on my semi gut was to cut the welds off the exit pipes, then I used a 1" hole saw to cut the smaller pipe that sits inside the exit pipe.
once done I welded the exit pipes back on w/ a mig welder. looks stock w/ exit pipes going thru the SS cover.

I did not like looking at the big hole inside the stainless cover, to me it just did not look right.

best bet for map is to have a custom made one done by dyno the exhust mod other then tone will not give you any more power and will not cause engine to run lean like a slip on will. ( semi gut ) full gut is totally different story.

yes i know getting the blke dyno with a custom map is the best bet , but ive found that the downloadable map from power commander seems to be a whole lot smoother when i put in the micron slip on map

Hey guys. New owner on the block. So, the stage two mod looks great to me but a friend of mine said he thought that process would cause vibration then possible breakage to the exhaust. Anybody had or heard of any problems ? I don't have the money for an aftermarket set-up yet, but I don't really want my stock exhaust to fall apart. What do you think ?
